The History of Steel-Windows production

Steel Windows & Doors are produced in an industrial way for more than 150 years all around the world. The first technological leap was made by Sir Henry Bessemer in England. In 1856 he developed the “Hot-Rolling” technique. Hot-Rolling is an industrial process to shape steel profiles. The principles of this technique are being used today in order to offer Steel-Windows producers a variety of Slim Steel-Profiles, with various different shapes.

A second technological leap was made during the 1950’s, when processes of coating Steel with Zinc were developed. The Zinc coating, whether by dipping the steel-element in melted Zinc (“Hot-Dip”), or by Sprying the element with melted Zinc (“Spray-Flame”), protects the steel-element from corrosion in an effective way. The relatively thick Zinc layer serves as a physical barrier between the steel and the oxygen in the air. In addition, the Zinc protects the steel in a “chemical way” called – “Cathodic-Protection”.

A third technological development, is a technique that enables the production of Slim Steel Profiles with Thermal-Barrier. In order to maintain the strength of the steel-profile, the Thermal-Barrier is made of a strong, non-conductive thermosetting polymer. This technological development had opened the way for Steel-Windows & Doors to enter the segment of “Thermally-Efficient” solution, and to comply with the most stringent thermal-isolation standards.

Steel-Windows & Doors Production: From Profiles cutting to Quality Control

The production of Steel-Windows and Doors is unique in various manners. Steel-Windows & Doors are always custom-made, and hand-made. This short article will review the different processes involved in steel-windows craftsmanship which make these products so special.

All Steel profiles, Thermally-Broken, or Hot-Rolled are produced in 5.8 meters length, which fit a 20 feet container. They are cut in the factory, according to the production plan, using a manual or automatic saw. Then they are distributed to the welding tables.

Prior to the welding process, the profiles are organized and fixed to the table with special clamps. Then they are welded by highly skilled professional welders. The welding technique is chosen according to the specific material of the profile: MIG welding for Steel or Thermally-Broken Steel Profiles, and TIG welding for Stainless-Steel or Bronze Profiles

The quality of the welds is critical for the strength of the element and it’s fine look. Hence this artistic work requires special attention and highly skilled craftsmen. In order to keep the most elegant and clean look, each and every welding point is grinded with dedicated tools.

Zinc-Metalizing using Spray-Flame technique

Once the production of the steel element is completed, it continues to “Rust-Protection” processes. Sand-Blasting is a process of “cleaning” the profiles. The blasted steel grains remove the existing rust, and prepare the surface of the profiles for the next step: Zinc-Metalizing. 

Zinc Metalizing is done using a special Gun which melts Zinc wire/s and shoots the melted Zinc towards the surface of the profile. The process is also called Spray-Flame, and can be done using an actual Flame (generated by gas), or electric arch. This method of coating the surface of the profiles with melted zinc is considered to be the optimal alternative to “Hot-Dip” galvanizing. It is very efficient and provide good flexibility, especially when treating large elements with complicated shapes.

Multi-Layer Wet-Spray Painting 

Once the Steel-Element is fully covered with Zinc, and tested for its thickness and coverage, it is moved to the next stage: Paint & Polish.

All our Steel-Windows & Doors are treated as “Pieces of jewelry”. Between the Primer-paint and Top-coat, we polish the Joints, Hinges, cornets, and surface of the profiles in order to achieve a flawless and most elegant look.

We use top-quality German paints. The primer is rich in solids and provides additional protection again rust. The Top-Paint is the highest quality acrylic paint- resistant to UV and abrasion. 

Wet-Spray Painting is the optimal technique for the painting of Steel-Windows & Doors, especially if the portfolio include also Thermally-Broken profiles.    

The color selection is very wide, based on RAL Chart, and include also special and unique Natural Finishes.

How to protect Steel-Windows from rust – What’s the difference between Electrogalvanizing and Zinc Metalizing?

The main disadvantage of Steel Windows is the tendency to encounter rust at a certain point in time. Rusting (corrosion) is a natural and gradual process that affects iron due to exposure to water and oxygen in the air. The rust that forms on the iron makes it fragile and brittle, making it pretty destructive for products made of steel.

Israel”s Mediterranean climate is characterized by high temperatures, humidity, and the proximity to the sea which creates saltiness. These accelerate the rusting process, to a point when even products which underwent anti-rust procedures, such as painting or regular galvanization, eventually rust over the years.

How to prevent Rust on Steel products

Corrosion can be prevented by the use of a few procedures. A combination of these procedures will promise durability for more years to come. The recommended protection against rust includes covering the steel with a thin layer of zinc, and adding on top a few layers of paint.

Electrogalvanizing process

Zinc coating of Steel is called Galvanization. Zinc is a metal with electro-negative qualities as opposed to steel, so that it dramatically slows down rusting processes. The most common and inexpensive way to coat steel with zinc, is through a process called Electrolysis. The steel is “dipped” in a pool of water with dissolved zinc particles, at which point an electric current is passed through the steel. The electric attraction of the zinc ions “pin” them on to the steel.The main disadvantage of this technique is the relatively thin layer of coating.

Hot Galvanization

In order to compensate this disadvantage, the steel is to be dipped in a melted zinc bath (at 450 degrees Celsius). This process is suitable for “rough” steel products, so that the high temperature won’t bend or distort them. The steel is to be cleaned from any zinc leftovers, so that its appearance isn’t harmed. This is why this process is more convenient with products who aren’t too complex in shape, so that the degree of finishing isn’t too critical.

Zinc Metalizing using Spray-Flame Technique

In order to achieve the advantages of hot galvanization without harming the product, a more sophisticated technique was developed, in which the zinc is practically sprayed upon the product. A special tool melts the zinc using a flame, and sprays it upon the surface of the steel product. The Spray-Flame technique allows precise control of the thickness of the coating and can be implemented on all shapes and sizes of products. The zinc layer which forms is then very tough and adhesive. This way it ensures that the layers of paint on top will be easily mounted on the project, without the fear of it peeling off.

Steel Profiles Families

W-500: Most Narrow & Slim profile

The standard and most common profile in use today in the Israeli market. Tuval was a leading partner in its development. based on the classic W-32 profile, rubber sealing slots were added for better sealing. 

This family of profiles is ideal for windows with laminated glass, and its look is the most minimalist and slim in the market.

The W-600 or W-500FR profile is very similar in appearance to the standard W-500, its main advantage is in strength thanks to its thicker and deeper structure.

The Difference Between Insulating Glass and Laminated Glass – Which Solution is Best For Your Window?

What is laminated Glass?

Laminated glass is comprised of two pieces of glass attached to each other using PVB film. The film doesn’t harm the window’s transparency, and provides the advantage of acoustic isolation, along with maintaining the window’s safety. The thickness of the glass is very much up to you, since a wide variety exists. The thicker the glass is, the more potential it has to become a large and wide window, due to the strength contributed by the thickness. These glass windows provide an efficient barrier against burglary since they are very hard to break, and thanks to the film, they barely crack.

Standard film is 0.38 mm thick, and Double film is 0.76 mm thick and is able to provide excellent acoustic performance. In order to improve the acoustic isolation even more, combinations of glasses with different thickness block out sound waves with different wavelengths. For example, 4 mm glass attached with 0.76 mm film to a 5 mm glass.

This method of attachment enables creating different glazing designs, like attaching stripes design to a transparent glass, resulting in an elegant look with a concealing effect and an overall safer solution.

Laminated glass has lower thermal isolation performance than Isolation glass, which is manufactured explicitly for such purposes. That is why it is less suitable for higher elevation locations, where temperatures can reach freezing lows during the winter, and condensation can accumulate.

 

What is an Insulated Glass (IGU)?

Insulated glass, is made up of two layers of glass with an air-space between them. The space is created using a “spacer” which also makes sure no moisture gathers up in the space so that the window’s transparency won’t be harmed. The air caught up between the glasses grants a better ability to isolate temperature, the bigger the space –  the better the isolation. The air can be replaced with a noble gas, such as Argon which improves the isolation.

Using Isolation glass with Steel Frame creates a challenge because of its minimalistic characteristics. The “spacer” used to create the space adds a “rough” element to it, and requires maximal precision in order to maintain a clean and minimal appearance. In order to ensure an optimal match between the Isolation glass and the Steel Framing, we at Tuval-Minimal use thicker profiles (W-500FR, W-20). The higher cost of the Isolation glass and the thicker profiles make a pricey solution, compared to a Steel Frame solution with Laminated glass.

Tuval-Minimal works in cooperation with a German firm creating a minimalistic “spacer” (warm-Edge Spacer), which maintains the needed space between the glasses, but is significantly slimmer. Thanks to this solution, Tuval’s windows look sharper and have a cleaner appearance, even when working with windows with Isolation glass. Tuval offers a solution with the best of both worlds: a sleek and sharp design, with state of the art isolation and operation.

Additional Glass Upgrades

LOW-E Metal Coating – significantly enhances the glass’ isolation ability. The coating serves as a thermal “block” which prevents heat leaving the house during the winter, and entering the house during the summer. It serves as a “thermos” which preserves the designated temperature, and it can be added to both laminated glass and Insulating glass, without compromising the elegant and minimalistic look.

“Extra-Clear” – a product of a process in which lead particles are extracted from the glass. Extra-Clear glass is more transparent and lacks the green-ish shade on the glass margins.
